Embroidery underlay explained

Underlay is the part of an embroidery design you never see, and the part that quietly decides how good the rest looks. It's a light layer of stitches laid down before the visible stitching. Skip it or get it wrong and designs sink into the fabric, pucker or shift. Here's what it does, why it matters, and how to tell good work from bad at a glance.

What underlay is

Underlay is a foundation of low-density stitches sewn first, under the top stitches. It does three jobs: it stabilises the fabric so it doesn't shift under the needle, it anchors the design to the stabiliser, and it gives the top stitches a base to sit on so they stand up crisply instead of sinking into the weave. On a polo or a towel, underlay is the difference between a sharp logo and a fuzzy, flattened one.

The main types

Why it matters for your sew-out

Without enough underlay, stitches sink into the fabric (especially on knits, fleece and towelling), edges look ragged, and the design can pucker as it pulls the cloth. Too much underlay, and you've wasted stitches and added bulk. Good digitizing chooses the right underlay for each shape and fabric automatically, it's one of the things that separates a clean file from a rough one.

Do I need to set underlay myself?

With manual digitizing, yes, you choose it shape by shape. With auto-digitizing, the underlay is generated for you as part of building the file. If a design looks like it's sinking or puckering in the preview, that's usually a sign to simplify or resize rather than to fiddle with underlay by hand.

The physics, in one paragraph

Fabric is soft, springy and mobile. Push a stitch into bare cloth and three things happen: the thread sinks into the weave, the tension drags the cloth sideways, and on anything with pile, fleece, towelling, the stitch simply disappears into the fluff. Underlay solves all three at once by building a light raft first. The raft tacks the cloth to the stabiliser so it can't wander, bridges over the pile so the top stitches have something solid to land on, and spreads the tension of the visible stitching across a wider footprint so no single line of thread is doing the pulling. Everything else about underlay is detail on top of that one idea.

An experiment you can sew in five minutes

If you want to feel the difference rather than take it on trust, sew the same word twice on a fleece offcut: once as plain satin lettering with the underlay removed, once with a proper zigzag underlay underneath. The first version looks fine for a moment, then the letters sink, thin out and half-vanish into the pile; run a thumb over it and you feel fabric, not thread. The second version stands proud, edges crisp, and stays that way after a wash.

Same thread, same design, same machine. The only difference is a layer you can't see. It's the cheapest lesson in embroidery, and it permanently changes how you look at 'skipping a few stitches to save time'.

Which underlay goes with which stitch

Underlay isn't one thing applied everywhere; it's matched to the stitching above it:

A well-digitized file mixes all of these in one design, shape by shape, which is why 'underlay: on or off?' is the wrong question. The right question is whether each shape got the kind it needed.

Matching underlay to the fabric

This is what fabric presets actually change under the hood. Picking 'fleece' instead of 'denim' isn't a label, it's a different underlay and density recipe for the same artwork.

Too little, too much, and how each one looks

Underlay problems show up in recognisable ways:

Too little looks like sinking and wobble: fabric grinning through fills, satin edges that ripple because the cloth moved mid-column, lettering that lost its crispness in the first wash. The design also distorts more on stretchy garments, because nothing anchored the cloth before the heavy stitching arrived.

Too much is rarer but real: a patch that feels like cardboard, visible bulk under light top stitching, higher stitch counts (and bills) than the design justifies, and on thin fabrics, pucker caused by the underlay itself. More is not automatically safer; it's a dose, not a blessing.

The sweet spot tracks the fabric and the design, which is exactly the judgement good digitizing automates. If a sew-out feels wrong in one of these directions, the fix lives in the file, not in the machine settings.

Spotting underlay in the wild

Once you know underlay exists, you can read it on finished garments, which is a genuinely useful skill when judging suppliers or competitors. Pick up a well-embroidered polo, a premium workwear brand is ideal, and feel the logo: it sits proud of the fabric with a slight firmness underneath, and the satin edges roll over a ridge rather than lying flat. Tilt it in the light and the fills look even, no fabric winking through between rows.

Now find a cheap promotional cap from a conference. The print-thin lettering, the fabric showing through, the design you can crease with a fingernail: that's what skipped underlay feels like. Same thread, same kind of machine, different decisions in the file. It's the difference customers can't name but always notice, and it's why 'how does the file handle underlay' is a fair question to ask of any digitizing service, including ours.

Inside the decision: how underlay gets chosen

Whether it's a digitizer's judgement or an engine's rules, the choice runs on the same three questions, asked for every shape in the design:

  1. What's the stitching above me? A satin column wants a spine to wrap; a fill wants a flattened field; a running line wants nothing.
  2. How big am I? A 2 mm satin stroke gets a single centre run. The same stroke at 6 mm earns a zigzag. A fill the size of a coaster gets edge runs plus a cross-laid tatami. Size changes the answer even within one design, which is why lettering in three sizes can carry three different underlays.
  3. What am I sitting on? The fabric multiplies or shrinks the dose: minimal on denim, firm on piqué, a matting grid on fleece.

Run those three questions across a forty-shape logo and you get why hand digitizers charge what they do, and what auto-digitizing is actually automating. When you pick a fabric preset before converting, you're answering question three for every shape at once; the engine handles the first two per shape. The result you inspect in the preview already has all of it baked in.

Underlay and surviving the wash

Underlay's day job is making the sew-out look good. Its night job is durability. Every wash cycle flexes, tugs and compresses the embroidery; stitching that's anchored to a raft and a stabiliser rides it out, while stitching sewn straight into loose cloth works itself dull and distorted a little more each cycle.

For garments that face industrial laundering, uniforms above all, underlay is one of the four things that decide whether embroidery survives the year (the others being polyester thread, cut-away stabiliser and sane density). What does underlay do in embroidery?

Do small letters really need underlay?

Usually a light centre run, yes. It lifts the letter off the fabric and keeps strokes crisp. What they can't take is heavy underlay; overstuffed small text closes up into blobs.

My design puckers even with underlay. What now?

Underlay is one leg of a three-legged stool. Check the stabiliser (cut-away for anything stretchy), the density (over-dense designs pucker regardless), and the hooping (drum-tight, not stretched). Pucker usually means one of those three, not the underlay.

Is underlay the same as stabiliser?

No, and the mix-up is common. Stabiliser is the material you hoop behind the fabric; underlay is stitching sewn into the fabric as part of the design. They work as a team: the underlay grips the stabiliser, and together they hold everything still. You need both, chosen for the fabric.

Can I add underlay to a file that doesn't have it?

Not practically; underlay is woven into the stitch plan, not a layer you can bolt on. If a file sews like it's missing underlay, re-digitize from the artwork with the right fabric setting. It takes less time than fighting the old file, and the preview confirms the fix before any thread is involved, which is the whole point of the exercise.
