Caps are one of the most popular things to embroider, and one of the trickiest. The front panel is small, curved and seamed, so a design that looks fine flat can pucker or run off the edge on a hat. Get the size, placement and file right and your cap logo will look crisp and professional, whether you're stitching one sample for yourself or a fifty-cap order for a paying customer.
Standard cap logo size
A cap front gives you less room than a shirt. Stick to roughly 100 to 125 mm (4 to 5 in) wide and 50 to 60 mm (2 to 2.25 in) tall. Going taller than about 60 mm pushes the design into the curve where the panel meets the crown, where stitches distort. When in doubt, keep it compact and centred.
Placement on the cap
Centre the design on the front panel, roughly 50 to 65 mm (2 to 2.5 in) up from the brim, so it sits in the flat zone before the cap starts to curve. On a structured cap, keep the bottom of the design clear of the seam where the panels join the brim. For side or back placements, sleeve-style sizes (50 to 75 mm) work well.
Design rules for a curved panel
- Keep it bold. Caps sew best with strong shapes and chunky lettering, fine detail gets lost on the textured, curved surface.
- Mind small text. Lettering under about 5 mm tall is hard to read on a cap, bump it up or drop taglines.
- Watch the stitch count. Heavy fills on a cap can pucker. Simpler designs sit flatter.
- Sew bottom-to-top, centre-out if your hoop allows, which most cap setups handle automatically.
Prepare the file
Digitize at the real cap size, not your shirt size, because embroidery is size-specific and a design made for a 90 mm chest won't sit right shrunk onto a cap. Know your cap before you plan the design
Caps aren't one thing, and the construction changes the job:
- Structured caps (most snapbacks and baseball caps) have a stiff buckram lining behind the front panels. The stiffness holds the design nicely but is tough on needles, and the centre seam on six-panel versions runs straight through your stitching area.
- Unstructured 'dad caps' are soft and floppy. Easier on the needle, harder to hold steady; they rely more on the frame and a firm stabiliser.
- Five-panel caps have a seamless front, the friendliest surface going. If you get a say in the garment order, this is the one to say.
- Trucker caps put foam or mesh up front, which wants water-soluble topping so stitches don't sink into the holes.
- Beanies stitch on the fold area, roughly 50 to 75 mm of usable height, and stretch like mad, so designs need to be small, bold and lightly stitched.
Hooping a cap without tears
Assembled caps don't fit flat hoops; they sew on a cap frame (also called a cap driver on commercial machines), which curves the front panel around a cylinder while the machine sews. The routine that prevents most grief:
- Fold the sweatband fully out of the way; it's the number one cause of sewing through the wrong layer.
- Seat the cap firmly back against the frame so the front panel is drum-tight, and clip or clamp it evenly on both sides.
- Centre the cap's seam (or the middle of a seamless front) on the frame's centre mark. A cap hooped 5 mm off-centre produces a design that looks 15 mm wrong on the head.
- Run a slow trace of the design outline if your machine offers one, watching that the foot clears the brim and the side seams.
Loose is the enemy. A cap that can shift in the frame will shift mid-design, and you'll see it as outlines that miss their fills.
Why cap files sew centre-out and bottom-up
Cap embroidery has a sewing-order rule that flat garments don't: designs should sew from the centre outwards and from the bottom upwards. The reason is physics. The front panel is curved and only held at its edges, so as stitching progresses the fabric creeps. Sewing centre-out pins the middle down first and pushes any creep symmetrically to the sides, where it hides. Bottom-up keeps the needle working away from the brim as tension builds.
You don't have to manage this yourself: a cap-aware file has the order baked in, and Embify's fabric presets include a cap mode that sequences the design for a curved panel. But it's why a file digitized for a flat shirt can misbehave on a frame even though it sewed perfectly on the polo, the order was planned for a surface that doesn't move.
Needles, stabiliser and settings that suit caps
- Stabiliser: a firm tear-away is the usual choice for structured caps, the buckram itself does half the work. Soft unstructured caps appreciate something more substantial.
- Topping for mesh and foam: a sheet of water-soluble topping stops stitches vanishing into trucker mesh.
- Needles: a fresh sharp needle, changed more often than you would for shirts. Buckram blunts needles quickly, and a blunt needle on a tight panel means thread breaks.
- Speed: slower than flats. Most machines have a cap speed for a reason; the frame assembly doesn't love being thrown around.
- Density: slightly lighter than you'd use on a polo. The panel is under tension on the frame; over-dense designs pucker the moment it comes off.

Choosing blanks that embroider well
If you're buying the caps as well as stitching them, the blank you choose decides half the difficulty. Things worth checking in the catalogue: a five-panel front if you can get it (no centre seam through your design), a medium-profile crown rather than an aggressively low one (more usable height), and a fabric with some body, cotton twill and brushed cotton behave; thin unstructured nylon fights you.
Order one sample cap before committing to fifty. Caps vary more between suppliers than any other garment, and the sample doubles as your test-sew blank. If a customer supplies their own caps, quote after you've seen one, not before.
Mixed orders: caps alongside polos
Cap orders rarely arrive alone; it's usually 'and twenty caps to match the polos'. The matching is where jobs go quietly wrong, because the same logo needs different treatment on each garment.
- Size: the 90 mm polo logo usually becomes 100 to 110 mm on the cap, wider but shorter. Check the height fits under 60 mm; wide logos usually do, stacked ones need a rethink.
- Layout: logos with a mark above text often want rearranging side by side for the cap panel's letterbox shape. Ask the customer which they'd prefer rather than deciding silently.
- Files: two digitized files, polo preset and cap preset, each at its own size. The cap file sews centre-out; the polo file doesn't need to.
- Colour: caps are often a different colour from the shirts (navy polos, stone caps is the classic). Check the logo's contrast against both fabrics before committing thread shades.
Quote the cap digitizing as its own line item. Customers accept it readily when you explain the curved panel, and it stops the assumption that one file covers the whole wardrobe.
A word on 3D puff
The raised foam lettering you see on streetwear caps is 3D puff: satin stitches sewn over a foam sheet, with the foam torn away afterwards. It looks great and it is genuinely specialist work. The digitizing is different (wider satin, capped ends, higher density, no underlay under the foam), the sewing needs practice, and not all designs suit it, chunky letters yes, fine detail no.
